An interesting challenge to make this part with only an out-dated cad model of the original portal design and some basic measurements of the set up they had and some pictures I took. The cad model of the tire was wrong, so we had to measure the profile of a 40" tire to be sure we got enough material behind the a arm to incorporate a top support for the upper a arm bolt - to put it in double sheer. In doing so, we carried the support down on both sides to triangulate it; that... evolved into making the steering ears on both side of the portals to make it universal for all 4 corners. An elegant solution in my opinion, even though it added a little unsprung mass. We beefed up the lower part of the housing where it has been cracking due to the side loads the tires are generating. Simple things like radius in the bottom of the bolt counter bores were added to eliminate the stress risers causing the cracking. For sure a 5 (or more) axis machining would have helped with some of the machining, but all of this was done on a 3 axis Fadal. It wasn't easy by any stretch, and Cody Waggoner and his grew chief Rodney were most supportive and helpful - we couldn't ask for a better team to work with.
